What it is

A wall or pole-mounted ultrasonic sensor disc with a camera that listens for compressed-air and gas leaks.

What it does

  • Hears leaks around the clock
  • Marks leaks on a camera image
  • Estimates each leak's yearly cost
  • Sends fix lists to maintenance

Who it's for

Maintenance, energy and utility managers at plants that use compressed air.

The idea

One small box in the compressor room puts a dollar figure on last weekend's leaks every Monday

The problem today

Leaks waste a large share of a small plant's compressed air, but nobody sees them. A handheld ultrasonic detector costs $3,495 or more and a leak survey happens once a year at best, so plants never know whether leaks are costing $1,000 or $10,000 a year, or whether last year's repairs held.

With AirLeak AI

A clamp on each compressor's power lead and one pressure sensor on the header measure how hard the compressors work while the plant is idle. Every Monday the plant gets last weekend's idle-air cost, a yearly pace and a trend, and a low-cost handheld probe finds the leaks once the number says they are worth finding.

  1. 1AirLeak box on the compressor room wall (the brain)Reads both compressors and the header every second, finds the idle hours and works out the weekly leak cost
  2. 2Current clamp in compressor 1's starter panelMeasures how hard compressor 1 works; an electrician clips it on with no shutdown of the air
  3. 3Current clamp on compressor 2Same for compressor 2, so the leak load counts every running machine
  4. 4Pressure sensor on the header teeWatches header pressure; flags a header set higher than the plant needs and runs the weekend drawdown test
  5. 5Handheld probe on the floorWhen the number says it is worth it, a technician walks the valve banks and tags each leak with a photo in the app

What you see in the app

One screen for each job AirLeak AI does.

  • Weekend leak costNothing ran all weekend, yet the compressor kept loading to feed leaks. On Monday at 7 am the app turns that into dollars.

  • Compressor stateDuring the shift, the clamp on the compressor motor shows every minute whether it is off, unloaded or loaded.

  • Header pressureBoth presses start a big run and the air header sags. The transducer on the header shows the drop before tools start to slow.

  • Leak huntA technician walks the hall with the handheld probe and tags each hiss. The app keeps the fix list and checks the next weekend number.

App screens with sample data. The interface is in development.

    Lab updates for AirLeak AI

    All lab updates
    1. LatestA small plant with one to three screw compressors needs to know what its air leaks cost and whether repairs held. A handheld ultrasonic detector costs $3,495 or more (UE Systems shop) and surveys happen once a year at best (sources in DESIGN.md).
      • Drawn idea plan (idea.json): the compressor room with two compressors, the dryer, the receiver and the main header running to the production floor; pins for the wall box, both current clamps, the header pressure sensor and the handheld probe
      • The product picture is now this drawn plan instead of the plain fallback card; drawn from the rev A design, not the CAD
      • Next: drawn plans for more catalogue products that still show the fallback card

See it in 3DFull research and design

    2. A small plant wants to know, for each compressor or big machine, whether it is running, whether the motor bearings are wearing, how much air leaks while the plant is closed, whether a panel joint is getting hot and what the dials read. Today that is five separate kits, such as a $999 Flir vibration kit, the compressor maker's own portal (Atlas Copco SMARTLINK, its machines only) and a clipboard round.
      • Combined into PlantNode (https://iemilabs.com/products/plantnode/); AirLeak itself is unchanged

    AirLeak AI FAQ

    General FAQ
Is AirLeak certified, or safe for hazardous areas?

No certifications are claimed yet; FCC/CE and safety testing are planned. The first version is for non-hazardous areas only. It is not ATEX, IECEx or Class I Div 2 rated and must not be used in classified zones. A hazardous-area version may follow later. It is a maintenance aid, not a gas-safety device.

How small a leak can it find, and how far away?

We do not know yet. Detection range and minimum leak size are unproven and will be measured in pilots. We will publish results before making any claims.

    Are the savings figures real?

They are estimates using the US DOE and Compressed Air Challenge method with your electricity price, not measured savings.

    Does it record conversations?

No. AirLeak listens only in the ultrasonic band, far above human speech, and processes it on the device. Camera snapshots are of the equipment zone and are only taken to mark leaks.

    How is it installed?

Mount the disc on a pole or wall with the tilting bracket so it faces the zone, connect PoE or 24 V, and set up the zone in the app. No compressed-air connection is needed.

    What connectivity does it need?

Wi-Fi or Ethernet. Leak data can also go to your systems by MQTT or Modbus TCP.

    Is AirLeak AI available now?

No. It is a new concept in development. Specifications are target specifications. It is a concept: we are not taking orders, reservations or deposits, and it has no ship date yet.

What warranty will it come with?

We are planning a 2-year limited hardware warranty covering manufacturing defects. Final terms will be published before shipping begins.
